Hey, gang. I'm riding an 03 Sabre and the 4.2 in it simply doesn't go far enough at 85-90 MPH cruising speed. I know FatTank.com mods HD Road King 5.5 gallon tanks to fit Shadows, but they're $850 plus caps, plus pitcocks, plus $75 in freight, and that's not even painted to match my bike, which adds another $750-1000 to get the bike repainted.
Anyone out there a gas tank enlarger or know of one?

By streching the tank you can gain some more "space" but not much more. Trial and error by replacing the stock one with others will be the only other way to go.

I've heard you can mod a FatBob tank to fi it. I'm really looking to get like 5.5 to 6 gals out of it, and I don't weld, so building one ain't happening. It's purely a range thing - we just did a SaddleSore 1000 ride (1000 miles in 24 hours or less) and at 90+ MPH the whole time I only got 30-32 MPG out of the Sabre. Given I can't change the MPG much, hitting an extra gallon would get me the 150+ mile range I need.

Most stretching I've seen just adds formed edging to the outside of the tank, and as fegs points out a true stretch won't benefit you much at all. Modifying someone elses tank is out of my league I'll fuck up my stuff all day long, but I won't do someone else's. Find a competent weld shop READ WELD SHOP any would be a lot cheaper than a bike shop. Casey Tallon at http://www.tallonkustom.com might take on the job at a reasonable price. He fabs oil tanks and other motorcycle parts, and am confident that he could do it. He built the frame for my XS 650 chopper a couple years ago, and his prices are fair.

There's a conversion for the Magna's that includes using the top half of a Valkyrie tank mated to the bottom of the stock Magna tank. Something like that may work, but it would all be trail and error.
You also have to keep in mind the clearance of the bars with any mods to the tank so they won't hit when turned all the way to either side.

check http://www.kentoncountymotors.com/ they do tank stretches and custom work they can probably mod a harley tank to fit.
